Many people assume that a modern CNC machine does everything by itself — just load the program and press start. With wire EDM machines such as Robofil GF AgieCharmilles, reality is quite different. The technology is extremely precise but also demanding. Even a small oversight can affect part quality, machining time or process stability.
⚙️ How Robofil Works — Simply and Concretely
Robofil does not cut material the way a milling machine does. Instead it uses a thin wire to generate electrical discharges. Each spark removes a microscopic amount of material. The process takes place in water, which cools and flushes away the debris. This enables machining of very hard steels, hardened materials and complex shapes — without mechanical stresses or distortions.
🔩 The Wire — The Element That Makes the Biggest Difference
In practice, the wire most often determines whether the process will be stable. It is very thin, so it deforms easily, can break and reacts to the smallest setup errors. If the wire is incorrectly threaded, unevenly wound or damaged, problems appear immediately: unstable cutting, poor surface finish and frequent machine stops. Preparing the wire before starting is an absolute requirement — and one of the most frequently neglected stages.
Automatic Threading
Modern Robofil machines can automatically thread the wire through the part — a great convenience. But the automation only works well when everything has been correctly prepared beforehand. If the wire is misaligned or deformed, even the best threading system will have problems.
Wire Break — Normal but Not Irrelevant
During operation the wire can break. This is a natural occurrence and does not immediately mean a serious fault — the machine can stop, re-thread and resume at the same position. The problem is that after such an event the working conditions change, which can affect accuracy, surface finish and part repeatability.
💧 Water (Dielectric) — The Element You Cannot See but That Matters Enormously
In Robofil, water is not an add-on — it is part of the process. It stabilises the discharges, cools the material and flushes away the machined debris. If its parameters are wrong, problems begin: unstable sparking, poor quality and greater wire break risk.
- Temperature — affects viscosity and cooling
- Electrical conductivity — directly affects discharge stability
- Flow rate — must be matched to material thickness
💻 The Machine Program
The machine executes exactly what has been programmed. It does not interpret, correct or guess. The sequence of operations matters, every step must be thought through and program errors only surface during machining. A well-prepared program is the basis of a stable process — a poorly prepared one guarantees problems even on the best machine.
🤔 Why Do Parts Turn Out Differently?
The process depends on many simultaneous factors: wire condition, water parameters, process stability and events such as wire breaks. On top of that comes operator experience — their decisions when something begins to deviate from the norm determine the final outcome.
👷 The Role of the Operator — Far Greater Than It Seems
Robofil is not a set-and-forget machine. The operator prepares the whole process, monitors it, reacts to problems and makes real-time decisions. This is why two companies with the same machine can achieve completely different production results.
🔧 Maintenance — Direct Impact on Quality
Worn filters, contaminated water or lack of regular inspection cause quality drops, process instability and increased consumable use. Maintenance is not optional — it is part of the manufacturing process.
